The process starts with selecting the right structure for the load. A tuck-end carton can work well for lightweight items, but it’s naturally weaker at the top and bottom panels. For heavier products like bottles or jars, our CAD team often recommends auto-bottom (crash-lock). These designs carry weight more confidently. When presentation and stacking strength matter most, we engineer rigid set-up boxes. Made with the correct corner construction and wrap specs to maintain squareness and durability.
From there, we add strength where it counts. Depending on the product and ship method, that might include double-wall panels, reinforced sidewalls, rollovers, locking dust flaps, corner posts, or internal rails. These details protect the areas most likely to fail.
Testing and re-testing
Our CAD capabilities also go beyond the outer box. We can integrate windows and cut-outs to showcase the product while keeping the structure clean and secure. For multi-item sets, we engineer trays, shelves, collars, and custom inserts that hold multiple products in place, reduce movement, and protect corners and edges during transit.
Material choices are matched to performance. We select board caliper and grade based on product weight and scoring requirements, and we pay close attention to grain direction, aligning it with primary folds to reduce cracking and warping. We also engineer scoring, folding, and glue strategy so closures stay reliable even with coatings or laminations.
Finally, we prototype with real products and validate fit, because even a 1–2 mm variance can cause bulging or crushed corners.
